Downlight Installation — Avoiding Common Failures
Cutout tolerance, thermal clearance, and driver placement — the details that matter.

Common Installation Issues
| issue | cause | result |
|---|---|---|
| Cutout too large | Wrong hole saw size | Fixture sags or falls through |
| Cutout too small | Spec not checked | Fixture won't insert, needs re-cutting |
| Insulation contact | Insulation pushed against fixture | Overheating, thermal shutdown, fire risk |
| Driver in sealed void | No ventilation planning | Premature driver failure |
| Daisy-chain overload | Too many fixtures on one circuit | Breaker trips at startup (inrush) |
IC Rating
If insulation will contact the fixture, it MUST be IC-rated (Insulation Contact). Non-IC fixtures require a minimum clearance of 50mm from insulation. Check this before ordering — it's a fire safety requirement, not optional.
Driver Placement
Remote drivers should be accessible for maintenance. Avoid sealing drivers above plasterboard with no access hatch. For concealed ceiling voids with insulation, plan driver placement in a ventilated zone. Label driver locations on as-built drawings for future reference.
Installation Checklist
Verify cutout diameter BEFORE cutting — check fixture spec sheet
Check ceiling void depth — fixture body + spring clip clearance
Confirm IC rating if insulation is present
Mount driver in accessible, ventilated location
Connect neutral and earth correctly (not just live and switched live)
Test fixture before pushing into ceiling
Check beam alignment — downlight should be perpendicular to ceiling
Common Mistakes
Cutting hole before checking fixture cutout spec — 2mm matters
Pushing insulation against non-IC rated fixtures — fire risk
Driver buried above sealed plasterboard — no access for replacement
Over-tightening spring clips — cracks plasterboard
Not supporting driver cable — hanging weight pulls on connections
